90-95% filling of liquid tanks is standard. You have to allow space for thermal expansion of the fluid. This is more important with gas that generally is stored underground and then warms up, sometimes significantly, in your car. We've all had the gas can for our mowers and stuff hiss or have the bottom of it become round and it not sit flat. That same thing happens in your car, there is an evap system to deal with the vapors and pressure, but not fluid. In some cases over filling the tank into those evap lines will permanently damage evap components. So full isn't ever really 100% of tank capacity. This is the industry standard and good practice for any tank carrying liquid.

Received same letter a week ago. Complained several times before but they don't really care and don't want to do anything. 2019 xse model. Can fill up only up to 8 gallons. Also, had problems with their premium sound - sound goes down gradually if i listen to music at Max level. Their response: maybe you shouldn't listen to music that loud. Also, front passenger window is making buzzing noise if I drive 70+ mph. They said they checked but could not detect the problem. So, this is my first and last Toyota. Quality is terrible. Costumer service is the worst. Even hyundai has better quality now.

As I mentioned in the comments of a previous video, I had this exact problem on my 2019 RAV4 Hybrid. Toyota corporate acknowledged that this was an issue and initially did not want to attempt a fix. After some follow up, Toyota offered to replace the tank and sending unit and that was done about 4 weeks ago. With reduced usage, I have only gone through about two tanks of fuel, but it appears that the problem is now gone.

With the Rav4 Prime on its way, I wonder if they(Toyota) are panicking a bit or are concerned about the issue also occurring in that. I know there are layout/structural differences between the Hybrid and Prime, but you still have to wonder. I personally don't think that would stop me from buying a Rav4 Prime, though.

If this is the case why dont same issue appear on other Toyota models? I dont own Rav4 Hybrid but currently own Prius Plug-in and owned Camry, T100, and 4Runner and never had the issue being reported with RAV4 Hybrid.

Its annoying because its a brand new vehicle we bought. You wouldn't expect quality control problems like this from Toyota. That's why most people buy Toyota. So i can understand the frustration.
