Eric is there a reason you don't use a torch for this? My normal procedure is to take a torch and cut all four legs off the u joint off. This cuts the center section out and makes you have both u joint half separate from each-other. I clamp on side in my vice at a time and use my air hammer and just air hammer the caps inwards and out. Knock all four out. Clean the inside with sand paper, lightly grease inside where the caps will sit and then use a hammer and a wood block to hammer the new one back in.

More or less, I had the same issues with my aluminum driveshaft in my '95 Chevy pickup. The front joint came out and went in with no problems. The rear joint, we ended up blowing out the groove for the snap ring. I was quoted 1000 to repair it by the only local shop who deals with aluminum shafts, so I took it to another shop who makes and repairs driveshafts for large trucks and told them to copy it in steel. 400, and ended up with a seriously beefcake 4 inch driveshaft.

I had me a G3500 with a big dana rear. extenda bus model!
Drive shaft was a country mile long!
Big ole haller one, but, upon putting new joints in. I noticed she had a clean spot where a weight used to be, causing the joints to go quickly and loudly. I had a local driveshaft balancing company tig some weights back on, she was 265, 000 when I traded it to Dad, he sold it and it is still running down the road.

I agree, build it to the customer's needs. and if they don't need to replace every part on an old dog? Then help them by repairing it to last as long as possible!

A lot of good info ifn' I ever have to change u joints on them thar' Aloomnum driveshafts. All us Ford guys were like: Yeah use the hammer on the Chebby. Beat on that thing. So satisfying to watch.

Why don't you start with the questionable end of the driveshaft? Seems like a waste of time if the bad end doesn't work out. Just an opinion of a non-car mechanic.

oh boy, in a month or so, i am going to have to replace all 5 u-joints in my front and rear drive shaft, along with the hardware. going to be fun: \

Spray deodorant onto your t-shirt, underarm area, and wash your pits every day. You won't noticeably smell and will be safe from the aluminium; -)

I never bang on a U Joint, especially an aluminum one. I use the vise and impact sockets to press them and never had a problem. Shame on you Eric.
